Headlight should not come on until start button is pressed. Then relay in relay panel pulls in. Drilling out the switch may have damaged the contacts. If you do not have the 6vdc on the gray wire going to the igniter, you will not have spark to the plugs.

With the ignition switch on, there is a red wire that supplies battery voltage to each ignition coil. Make sure you have voltage there. I assume bike was running prior to drilling out switch?

Inside the junction box, which is where your fuses are also located, find the 10 amp fuse marked ignition. With switch on check voltage on both sides of that fuse. Should be battery voltage.
Also does the fuel pump run briefly when you turn the ignition switch on?

Hello 1 question i am rewiring my key switch & i have 6 post & you are showing 5 wires i a bit confused .I bought this Kawasaki 1600 mean streak that the wiring harness had melted most of the wires including the wires in the key housing that i could not tell what wire went where .So i bought a new wiring harness and i can only see this photo that shows 4 wire but not sure where the brown wire goes to .thank u for the help .

kherewego, please start a new subject post so we don't get confused here.

Ty, if the fuel pump is not coming on when the switch is turned on, it is an indication there may not be power going to it as it uses the same power supply feed as the ignition coils. With half battery voltage the fuel pump will not run. Did you do any rewiring of the ignition switch? At the ignition switch there is a brown wire. With the switch on what is the voltage on the brown wire?
